Ime on my second new relay.. So presumably ive got a good one! Oil light shows when button pressed.. But no click from relay. Motor turns when i short the relad terminals. I'm gettng 12 volts to relay through thin wire when i press button...should the relay body be earthed??

For the 600S
Accorcding to the circuit diagram the coil of the starter relay is connected on one side direct to the battery as is the contact. The other side (presumably the thin wire) goes to a relay assembly, through a contact there then off to the starter switch on the handlebars. The other side of the starter switch is connected to earth (battery minus).
So the battery + should be internally connected to one side of the coil in the starter solenoid and the other side goes via all that other stuff to battery -.
Looking at the circuit diagram you should not be getting 12V on the wire when you press the starter button. Of course if you haven't got a 600 then I may well be talking rubbish.
You can download a manual from the Black Bears motorcycle club website or (preferably) buy it legally from Haynes.

Ah..so the thin wire must negatine...to make the circuit through the relay.. Ile try connecting it direct to battery negative terminal to see it it works...

Ive worked out the thin wire is negative.. The problem is obviously in the starter relay box or on the other side of it.. towards the start button

Ah yes thank you.. It shows the wire from relay to go into the "relay assembly" i suspect the trouble may lie here.. Mine is the "s" model (1998) .

Ok, assuming we're talking the 600?, maybe the "blue wire" syndrome ? HereI found the problem! Under the right side body panel is a black box with a 10 wire connector unit plugged into it. One of the wires (blue and white) was so badly corroded it wasnt making contact...problem solved!
