Hey peeps,
Had an off last october that took the front brake lever with it. Since then replaced it and fitted braided goodrich hoses. However now the sensor on the front brake level does not trigger untill an excessive pressure is applied to depress the cylidner enough. (Way too much for normal braking) As it is I am having to rely on my back brake to activate the light which isnt ideal.
I took the sensor off and inspected it and all seems ok, works fine. It looks like the master cylinder is just too far out now. However I dont see how this could be as i have never removed the piece it rests on or adjusted it. My thoughts could be I accidentally adjusted it when changing the brake lever, but I dont want to dismantle the master cylinder to discover it wasnt that.
Other theories could be something do to with the new brake hoses, however I dont see how this would effect it as the cylinder is still the same volume? I also changed the caliper piston seals so maybe one is stuck? (however braking performance is pretty decent) Final thought was that maybe the system needs bleeding or its overfilled.
I intend to give it a good go this weekend before the MOT in a couple of weeks, but thought I would see if any of you guys have had a similar problem and how you solved it.

Nothing in the brake master cylinder affects the brake light switch.
(I assume you're talking about the front brake light switch? Little black microswitch held in place by one screw?) If so, it looks like it's been shifted out of place a bit. One of mine had broken around the screw hole & wouldn't stay in place - squeezing the brake lever pushed it away & the microswitch didn't get released. Is this your problem?

Its held by two screws in good condition and looking at the sensor there is no damage to the plastic or holdings. I agree that It is the likely culpit but I did take it off and inspect it and all seemed ok. Due to being held by two screws it is also pretty much impossible to mis allign.
EDIT* yeah it is the front brake
EDIT EDIT* possibly due to crash damage, handle bars are slightly bent back on brake lever side, although unit doesnt look damaged. (what makes it worse is i have been riding with a new lever for 2 months and only noticed last week =/ )

You can take the clutch one apart and clean the insides, just by gently prying the plastic clips up. I'd suggest having a go at the same, chances are it's dirty inside.
